Correcthigh voltage splicingrequires strict adherence to surface preparation technology, core diameter control and insulation sealing. An error at the stripping stage or incorrect choice of coupling leads to insulation breakdown during the first 6–12 months of operation. In our practice, we have observed cases where saving 15% on the cost of components turned into an accident, the elimination of which cost the energy company 50 times more due to line downtime and fines for undersupply of energy.
Splicing medium and high voltage cables (from 6 kV to 35 kV and above) is not just a mechanical connection of two ends of the wire. This is the restoration of the solidity of the cable line while maintaining its electrical, thermal and mechanical characteristics. Engineers often underestimate the importance of equalizing the electrical field at the junction. If conical screens or semiconducting tapes are not used where provided for by the coupling design, a concentration of electric field strength occurs. This causes partial discharges, which gradually destroy the insulation from the inside, even if the installation looks perfect from the outside.
CompanyShijiazhuang Hist Electric Co.,Ltd, which has its own testing laboratory up to 1000 kV, recommends approaching the installation process as a surgical operation: sterility, precision of instruments and lack of haste are critical success factors. Below we will analyze each stage in detail, based on GOST standards and international experience, so that you can avoid common mistakes.
The success of installation is 80% determined by the correct selection of materials before starting work on the route. One-size-fits-all solutions cannot be used for all cable types. Differences in insulation design (cross-linked polyethylene XLPE, paper, rubber) dictate different requirements for connecting elements.
For power lines, two types of couplings are most often used, each of which has its own application features:
When choosing a kit, be sure to check the range of cross-sections of the cores and the diameter of the cable along the outer sheath with the passport data of the coupling. If the cable diameter is at the limit of the range (for example, the minimum allowable for a given model), it is better to choose a smaller coupling or use additional sealing layers recommended by the manufacturer. Using the coupling “at the limit” of its elasticity reduces the service life of the connection.
Before leaving for the site, make sure you have the following kit. The absence of at least one element may disrupt the delivery deadline:
Check the expiration date of the coupling components. Adhesives and lubricants have a limited shelf life. The use of expired materials is a common cause of peeling of sealants a year after commissioning.
The installation process must be carried out by two qualified personnel. One performs operations, the second monitors compliance with technology and cleanliness. Below is an algorithm for the most common cables with cross-linked polyethylene (XPE) insulation.
Cut the cable exactly in the center of the future connection. The ends must be straight, perpendicular to the cable axis. Remove the outer shell, armor (if any) and inner shell to the length specified in the coupling manufacturer's instructions. Typically this is from 300 to 500 mm on each side.
Important:Do not damage the copper wire or tape screen. Carefully straighten it and secure it with temporary tape so that it does not interfere with further operations. Clean the insulation surface from dirt. Any particle of dirt remaining under the coupling insulation layer will become the center of an electrical breakdown.
Remove the semiconducting layer from the core insulation. Do this with a special tool or a very sharp knife, moving from the insulation to the end of the core to avoid scoring. The depth of cut should be such as to completely remove the semiconducting material without damaging the underlying insulation.
Strip the conductor to a metallic shine. Apply contact lubricant to prevent oxidation. Install the connecting sleeve in the center of the joint. Compress the sleeve with a hydraulic press, starting from the center to the edges. The number of crimps and their location are strictly regulated by standards (usually 4–6 crimp points depending on the cross-section).
Common mistake:Using matrices of the wrong size. If the die is too large, the crimping will be incomplete, which will lead to an increase in contact resistance and heating. If it is too small, you can deform or bite the core. Tests in our laboratory have shown that poor-quality crimping increases the contact temperature by 20–30°C at rated load.
After crimping, clean the transition points from the sleeve to the insulation. Apply semi-conductive putty or tape to level the surface. This is a critical stage for cables with voltages above 1 kV. The goal is to create a smooth conical junction to avoid sudden changes in dielectric constant.
Install insulation restoration tubes. For heat-shrinkable sleeves, put on the tube, making sure that it covers the connection area with a margin (minimum 20-30 mm on each side). Start shrinking from the center to the edges, expelling the air. The flame should constantly move, not lingering in one place. For cold shrink systems, gently pull out the support coil, allowing the tubing to seat on the cable under its own pressure.
Repair the external screen. The copper braid or tape must have reliable electrical contact with the screens of both cables being connected. Use spring clamps or soldering (if technology allows). Poor screen contact leads to the appearance of induced voltages on the shell, which is dangerous for personnel and can cause corrosion.
Replace the outer coupling cover. Pay special attention to the places where the cable enters the coupling. Here, sealing mastics or hot-melt rings are usually used. Ensure that the seal is complete and waterproof. Moisture penetration is the main reason for the aging of cable lines in the ground.
If the cable will be laid in the ground, install mechanical protection (box or armored tape) over the coupling. This will protect the connection from earth pressure and possible damage during future excavation work.
An analysis of cable line failures shows that most accidents occur not due to equipment defects, but due to violations of installation technology. Let's look at the three most dangerous situations.
| Installation error | Consequences | Prevention method |
|---|---|---|
| Presence of air bubbles under the insulation | Partial discharges, gradual destruction of insulation, breakdown after 6–18 months | Careful shrinkage from the center to the edges, use of vacuum technology for large couplings, visual control |
| Damage to the main insulation when removing the semiconducting layer | Local electric field enhancement, instantaneous or delayed breakdown | Use of calibrated strippers, prohibition of the use of mounting knives for deep stripping |
| Insufficient end sealing | Moisture penetration, core corrosion, reduced insulation resistance | Abundant use of sealing mastics, checking the integrity of adhesive layers, air tightness test (if applicable) |
Another important aspect is environmental conditions. Installation of heat-shrinkable sleeves at temperatures below -10°C requires preheating the cable and using gas burners with higher power, but with caution. Cold shrink couplings fromShijiazhuang Hist Electric Co.,Ltdretain elasticity down to -40°C, which makes them preferable for winter installation in the northern regions of Russia and the CIS countries. However, even in this case, it is recommended to store the cable in a warm room before cutting to avoid condensation on the insulation surface.
Installation is not completed until testing is carried out. A visual inspection is not enough. According to the PUE and GOST R 50571.3, cable lines after installation are subject to the following checks:
If you do not have your own testing equipment, be sure to use a specialized electrical laboratory. The test document is the legal basis for putting the line into operation and relieves the installation team of liability in case of future problems if the parameters were normal.
Shijiazhuang Hist Electric Co.,Ltd provides detailed factory test reports for each batch of products. Our couplings are tested for leak tightness, thermal cycle (heating-cooling) and electrical strength in an internationally accredited laboratory. This gives confidence that the product itself is not a weak link, and allows you to focus on the quality of the installation.
Yes, but only if the difference in cross-section does not exceed one step of the standard series (for example, 50 mm² and 70 mm²). In this case, it is necessary to use adapter sleeves or special coupling kits designed for non-uniform connections. Standard straight couplings are not suitable for this, as they will not provide uniform pressure and sealing on conductors of different diameters. Always consult the manufacturer's technical documentation.
If the installation technology is followed and there is no external mechanical damage, the service life of high-quality couplings (both heat-shrinkable and cold-shrinkable) is at least 30 years. However, this indicator is only valid if the coupling has been correctly selected for the cable type and operating conditions. Aggressive soils or vibration can shorten this period, so it is important to use mechanical protection.
Do not plug in the cable! Low insulation resistance indicates the presence of a defect: moisture, contamination or damage to the insulating layer. It is necessary to find the location of the defect (the pulse reflectometer method or burning the cable and then searching often helps). In most cases, the defective coupling must be dismantled and a new one installed. Attempts to “dry” the cable rarely give long-term results and can worsen the situation.
The main advantage is independence from the installer’s qualifications in terms of working with fire and the possibility of installation at subzero temperatures without the risk of damage to the insulation due to overheating. Cold-shrinkable couplings are also faster to install (there is no cooling time after shrinkage). However, they tend to be more expensive. The choice depends on the budget and site conditions. For the difficult climatic conditions of the North, we definitely recommend cold-shrinkable technologies.
High voltage splices are a critical component of any power system. Saving on the quality of materials or neglecting installation technology inevitably leads to accidents.
